Treat every manual task as a defined production station with a required rate, work content and safe operating envelope. Identify what the operator handles, how often, from where, and what happens when the task falls behind. Provide suitable access, presentation and buffer capacity rather than assuming labour will absorb variation.
Manual work can be an intentional design choice, especially for low-volume formats or complex components. It should not be an invisible gap between automatic machines.
Which tasks can remain manual without destabilising output?
Tasks with manageable frequency, clear presentation and a safe recovery route may remain manual. Examples can include loading low-volume components, periodic replenishment, sample checks, case packing or handling unusual formats. Suitability depends on the required rate, variation, weight, reach, attention and consequences of a missed action.
Separate normal production work from fault recovery. An operator should not need repeated unplanned intervention to achieve the quoted output.
How should manual replenishment capacity be assessed?
Calculate how frequently each material must be replenished and how long the task takes under normal site conditions. Include fetching, opening, checking and loading materials, not only the moment of tipping them into a hopper. Check whether two replenishment demands can occur at the same time.

How should manual quality checks affect line control?
Define the sampling frequency, result recording and line response before production starts. If a check is required before release, the line may need a hold or controlled product segregation. If the operator misses a scheduled check, the system or procedure should make the status clear.
Manual checks should not conflict with automated inspection counts or create untraceable removed packs. Agree count points and reconciliation rules.
When should a manual task be automated later?
Consider later automation when the task limits output, creates repeated ergonomic or quality risk, requires excessive labour or becomes difficult to staff consistently. Design the first phase with space, transfer height, controls capacity and service access that support the likely upgrade. Avoid temporary arrangements that make the later machine harder to integrate.
