Build a line-level maintenance and critical-spares plan

The most useful plan considers the complete production sequence, the consequence of each failure and the evidence needed to restore the line safely.

Prioritise by production and safety consequence

A critical spare is not simply the most expensive component. Review what happens if the item fails, whether the line can continue safely, whether a verified temporary operating route exists, how quickly the fault can be diagnosed and how long a replacement may take to obtain. Components shared by several machines can sometimes reduce inventory, while obsolete or programmed items may need a different strategy.

Separate normal consumables and wear parts from format parts, safety-related components, programmed controls items and long-lead assemblies. The storage and change-control requirements can be different. A spare PLC or drive is not useful unless the correct hardware variant, firmware, parameters and tested backup are available.

Base maintenance on the real duty

Use manufacturer instructions as the starting point, then account for operating hours, product residue, washdown, dust, temperature, vibration, changeover frequency and the consequences of deterioration. Record completed work and findings so intervals can be reviewed using evidence rather than habit. Safety-related inspections, isolation and access arrangements require competent site-specific assessment.
